Choosing the Right Fabric for Your Print: Cotton, Polyester and Blends Explained

The material you choose dictates how your design will look, how it will feel and how long it will last.

When ordering custom clothing for a business or event, most people start with the design. They spend hours perfecting the logo, choosing the colours and deciding on the placement. The garment itself is often an afterthought, selected based purely on price or a quick glance at a supplier catalogue.

But on the factory floor, the fabric is the very first thing we look at. The material you choose dictates how your design will look, how it will feel and how long it will last. You cannot force a heavy, solid print onto a thin, stretchy t-shirt and expect it to drape naturally. Similarly, you cannot embroider a dense corporate crest onto a lightweight sports shirt without the fabric warping.

Understanding the relationship between fabric and decoration method is the only way to get a professional result. Whether you are ordering a batch of promotional giveaways or outfitting a crew of tradespeople, matching the garment to the print process will save you money and prevent disappointment.

100% Cotton: The Traditional Canvas

Cotton remains the most popular choice for promotional t-shirts, retail merchandise and casual uniforms. It is breathable, soft and provides an excellent surface for most printing techniques.

For screen printing, cotton is highly predictable. The natural fibres absorb ink well, allowing for crisp edges and smooth finishes. If you want a soft vintage feel, cotton is the best candidate because it accepts water-based inks that sit inside the fabric rather than resting heavily on top of it.

Direct to film (DTF) transfers also adhere beautifully to cotton. Since cotton can withstand high heat without melting, the application process is straightforward and results in a durable bond. The glue on the back of the DTF transfer melts into the cotton fibres securely, ensuring the print survives countless wash cycles.

However, pure cotton does have limitations. It shrinks slightly after the first wash, and it absorbs sweat rather than wicking it away. This makes it a poor choice for activewear or physically demanding outdoor work in the Maltese summer. Furthermore, very thin cotton garments will struggle to support heavy embroidery. A dense, stitch-heavy logo will weigh the thin fabric down, causing it to sag and pull uncomfortably around the chest.

100% Polyester: The Activewear Challenge

Polyester is a synthetic material that is lightweight and highly durable. It is the standard for sportswear, high-visibility workwear and moisture-wicking uniforms. It holds its shape well and resists fading, but it presents very specific challenges in the print shop.

The primary issue with polyester is dye migration. When polyester fabric is heated during the printing process, the dyes used to colour the garment can turn into a gas and bleed into the printed design. A crisp white logo on a red polyester shirt can easily turn a blotchy pink if the wrong printing technique is used.

To prevent this colour bleeding, we have to use specific blockers or low-cure inks for screen printing. If we are using DTF transfers, we must select specialised films and powders designed to block dye migration. This requires careful temperature control and thorough testing before running a full production batch.

Embroidery on polyester also requires careful handling. Because the fabric is often thin and slippery, it needs firm backing stabilisers to prevent the needle from tearing the fibres or causing the material to pucker. If you are ordering running shirts or gym wear, it is usually better to opt for a lightweight DTF print rather than embroidery to keep the garment comfortable against the skin.

Polycotton Blends: The Workwear Standard

Blended fabrics, typically a mix of 50% cotton and 50% polyester or 65% polyester and 35% cotton, offer a highly practical middle ground. They combine the breathability and softness of cotton with the durability and shape retention of polyester.

For workwear, polycotton is usually the smartest choice. Polo shirts and sweatshirts made from blended fabrics withstand frequent washing and rough wear far better than pure cotton. They shrink less and hold their colour longer, which is vital for staff uniforms that need to look presentable month after month.

From a decoration standpoint, blends are incredibly versatile. They take screen printing and DTF transfers exceptionally well. Because they are generally woven more densely than basic promotional t-shirts, they also provide a stable foundation for embroidery. A 65/35 polycotton polo shirt is thick enough to support a detailed embroidered left chest logo without warping, sagging or pulling out of shape.

Surface Texture and Weave

The composition of the fabric is important, but the surface texture also plays a significant role in how a print turns out. Woven fabrics consist of interlocking threads. The tightness of this weave determines how smooth the surface is.

Ring-spun cotton is made by continuously twisting and thinning the cotton strands. This process creates a very fine, tight weave with a smooth surface. Standard carded cotton has a looser weave and a noticeably rougher texture.

When we screen print on a rough, loosely woven t-shirt, the ink has to bridge the gaps between the thicker threads. This can result in a slightly textured print, sometimes called fibrillation, where tiny fabric fibres poke through the ink layer after washing. If your design includes very fine text or intricate details, a smooth, tightly woven fabric like ring-spun cotton is essential to keep the printed edges sharp.

For embroidery, a pique weave is incredibly popular. This is the textured, waffle-like fabric you typically see on classic polo shirts. The textured surface hides the needle punctures well and grips the embroidery threads securely, making it an ideal canvas for stitched logos. However, that same pique texture can make fine, detailed screen printing more difficult, as the ink sits unevenly across the peaks and valleys of the fabric.

Understanding Fabric Weight (GSM)

Beyond the composition and weave of the fabric, you must consider its weight. Garment weight is measured in grams per square metre (GSM). A higher GSM means a thicker, heavier fabric.

  • Lightweight (120 to 140 GSM): Typical for budget promotional t-shirts or activewear. These are fine for basic screen prints or small DTF logos. They are generally too thin for embroidery, as the fabric will pucker under the tension of the stitches.
  • Midweight (150 to 180 GSM): The standard for quality retail t-shirts and premium promotional wear. This weight supports most print methods and light to medium embroidery.
  • Heavyweight (200 GSM and above): Common for premium workwear polo shirts, sweatshirts and hoodies. These fabrics are incredibly stable and are perfect for large, dense embroidery or heavy print applications.

Matching the weight of your design to the weight of the fabric is crucial. A large, solid block of ink applied via DTF will feel like a stiff plastic shield if placed on a lightweight 130 GSM t-shirt. The garment will not drape properly, and the wearer will feel hot and uncomfortable. The exact same print on a 300 GSM hoodie will feel entirely natural and flex with the heavy fabric.

Making the Final Decision

Choosing the right garment is a balancing act between your budget, the intended use of the clothing and your chosen decoration method. A cheap t-shirt might save you a few euros upfront, but if it warps under the embroidery needle or causes the print to crack after three washes, it is a false economy.

Before you finalise your artwork or sign off on an order, think carefully about who will be wearing the item and in what conditions. A builder on a dusty construction site needs a completely different fabric to a barista working in an air-conditioned cafe.

Always discuss your requirements with your printer before purchasing garments. By matching the fabric composition, weave and weight to the correct printing or embroidery technique, you ensure your branded clothing looks professional and survives the reality of daily wear.
