Understanding embroidery for workwear: design limits and garment choice
Learn how to adapt your logo for embroidery, choose the right garments, and avoid common design pitfalls.

Embroidery is a traditional method for adding logos to workwear. It offers a textured finish that withstands frequent washing and heavy use. However, translating a digital logo into physical thread requires careful planning. Thread behaves very differently to ink. A design that looks perfect on a computer screen might need significant adjustment before it can be stitched onto a polo shirt.
The physical nature of thread
Unlike screen printing or direct-to-film transfers, embroidery does not lay flat on the surface. Needles punch thread through the fabric to build a raised image. Because thread has a set physical thickness, there is a strict limit to how fine a detail can be.
A printer can reproduce a line that is a fraction of a millimetre wide. An embroidery machine cannot. If stitches are programmed too close together, they bunch up, tear the fabric, or snap the needle. Understanding this physical limitation is the first step in preparing your artwork for embroidered uniforms.
Text size and typography
Text is often the most problematic element when adapting a logo for embroidery. To remain legible, embroidered letters must meet minimum size requirements.
As a general rule, plain block text needs to be at least five millimetres tall. Lowercase letters must also meet this minimum height. If your logo uses a serif font, the text often needs to be larger. The fine tails and strokes on serif letters are difficult to replicate cleanly with thread.
When text is too small, the letters merge into an illegible shape. The centres of letters like 'a', 'e', and 'o' will fill in entirely. If your company logo includes a long tagline or website address in tiny text, it is usually best to remove it for the embroidered version.
Gradients, shading and fine lines
Embroidery uses solid spools of coloured thread. You cannot mix threads to create a smooth gradient or a faded drop shadow effect. Every colour change requires the machine to stop, trim the current thread, and start again with a new needle.
Designs with subtle shading, photographic elements, or glowing effects do not translate well to embroidery. To get a clean result, you must simplify the artwork into solid blocks of colour. Fine outlines around text or shapes should also be thickened or removed. If an outline is too thin, the machine will struggle to align it perfectly with the filled area underneath, leaving small gaps.
The digitising process
Before a machine can embroider a logo, the artwork must be digitised. Digitising is not a simple automated conversion. It is a manual process where a specialist maps out the exact path the needles will take. They decide the stitch type, stitch direction, and thread density for every single part of the design.
During digitising, the specialist chooses between different stitch types. A satin stitch tracks back and forth to create smooth, raised columns, and is typically used for text and borders. A tatami fill stitch weaves a flat, textured pattern to cover large open areas of colour. A run stitch is a single line of thread used for very fine details.
A good digitiser will often make slight modifications to your logo. They might widen a narrow column, increase the spacing between two letters, or simplify a complex crest. These adjustments are necessary to ensure the final stitched result looks crisp and professional. Trusting the digitiser to make these small changes will result in a much better uniform.
Thread colours and brand matching
Matching your exact brand colours is another area where embroidery differs from print. When printing onto garments, ink can be mixed to match a specific Pantone reference. Embroidery thread comes in pre-dyed spools. While there are hundreds of thread colours available, the selection is not infinite.
You will usually need to select the closest available thread match to your brand colours. For most businesses, this is perfectly acceptable. The slight variance in shade is rarely noticeable in a real-world setting. If strict corporate colour matching is an absolute requirement, you must be prepared to accept the closest thread alternative or switch to a printing method.
Matching the design to the garment
The fabric you choose is just as important as the design itself. Embroidery adds weight and tension to the garment. The fabric must be strong enough to support the stitches without warping.
Polo shirts, hoodies, sweatshirts, and softshell jackets are excellent candidates for embroidery. Their dense, stable fabrics hold stitches well. Conversely, lightweight summer t-shirts or thin activewear are poor choices. The heavy thread will pull the thin fabric, creating a wrinkled effect known as puckering.

Placement and sizing considerations
The most common placement for an embroidered logo is the left chest. A standard left chest logo is usually between seven and nine centimetres wide. This size is large enough to show detail but small enough to sit flat on the garment.
Large back embroidery is possible but requires careful thought. A massive, solid logo on the back of a hoodie involves tens of thousands of stitches. This creates a stiff, heavy patch that can be uncomfortable to wear. It also increases the cost significantly, as embroidery is priced by the stitch count. If you want a large design on the back of a uniform, printing is almost always a better choice.
Backing materials
To keep the fabric stable while the machine stitches, a backing material is applied to the inside of the garment. You will notice this backing when you turn an embroidered shirt inside out.
There are two main types of backing. Cut-away backing provides the most stability and is left permanently in the garment to support the design through years of washing. Tear-away backing is removed after stitching, leaving a cleaner interior, but it offers less long-term support. The choice depends on the fabric and the density of the design. Expect to see some form of backing on the inside of your embroidered workwear.
Durability and garment care
One of the main reasons businesses choose embroidery for workwear is its exceptional durability. High-quality polyester embroidery thread is resistant to fading, bleaching, and heavy abrasion. In most cases, the embroidered logo will outlast the garment itself.
This makes it ideal for industries where uniforms face harsh conditions and frequent washing. Construction workers, mechanics, and hospitality staff benefit greatly from embroidered workwear. However, you should still follow the care instructions on the garment label. Washing at excessively high temperatures can cause the fabric to shrink. If the fabric shrinks around the embroidery, the logo will pucker and distort.
When to choose print instead
Embroidery is highly durable and offers a premium appearance, but it is not always the right tool for the job. You should consider direct-to-film transfers or screen printing if:
- Your logo features complex gradients or photographs.
- The design includes tiny text that cannot be enlarged or removed.
- You are ordering lightweight t-shirts for a summer event.
- You want a very large logo across the back of the garment.
